Is this something like you are thinking about? I'm not sure about the scalloped edges, maybe scallop the bottom (cyan) layer and paint the others on? I assumed 1/4" plywood and made it 10" tall. All I did was reverse your layering scheme.

What if you rip the door in half then make a filler piece 1.75x1.75 to fill the inside corner. If you can duplicate the ogee trim you could cope pieces to cover the panel edges. No miters required. If you want to miter the long edge I think I would still rip the door in half and then have a lighter ...

I bought two of these at Lowe's. I will change the rivet to get a less sloppy fit. Here are photos of the McMaster 4698T91 t-rail connector. Shown next to the Shopsmith standard connector. Holes are sloppy in both connectors because they are designed to clear a "nominal" 3/4" Schedule 40 pipe, which is actually 1.05" OD. Shopsmith rail is 1.00" OD tubing....

Have a look at McMaster # 4698T96. I need two of those "speed-rail' type fittings ( long ago I bought two of 555627 leg kits but i just found out they only fit a model 500). Shopsmith will sell me ONE tube fitting for $47.43. No thanks. It looks like the notched end would fit the 510/520 table...
